Pain points and material advice

  • Fast-charger housings: thin wall, flame retardancy and heat resistance

    Pain point
Chargers keep getting smaller, with walls down to about 1 mm. With higher power, the housing surface also gets hotter. Many PC/ABS grades reach V-0 at 1.5 mm, but struggle at 0.8–1.0 mm, and heat resistance is not enough either.
    Advice
First set the flammability target at the thinnest point and the maximum housing temperature. When heat requirements are high, choose flame-retardant PC; for thin walls with long flow paths, choose high-flow flame-retardant PC/ABS. Run flammability and ball pressure tests on specimens at the actual wall thickness.
  • Appearance: color, gloss and batch consistency

    Pain point
The top and bottom housings, accessories and packaging of one product must match in color. Large color differences between batches lead to rejections by the brand. Flame retardants and glass fiber also affect the surface.
    Advice
Color matching at the compounding and pelletizing stage is more stable than adding masterbatch at molding. Confirm the color difference limit (such as ΔE), the light source and the gloss measurement conditions. If a glass-fiber-reinforced part has an appearance surface, consider it together with mold temperature and gate design.
    Candidates
  • Cracking at snap-fits and screw bosses

    Pain point
Small housings have many assembly points. Residual stress at the roots of screw bosses and snap fits, plus hand cream and alcohol wipes from users' hands, makes these points crack.
    Advice
Choose a PC/ABS or PC with better toughness and chemical resistance. In the design, add fillets and control screw boss interference. Run stress tests with the actual chemicals.
  • Connectors: dimensional accuracy and CTI

    Pain point
Port terminals are closely spaced and insulator walls are thin. Dimensional stability, flame retardancy and enough CTI are needed. Parts going through SMT reflow must withstand soldering temperatures of around 260 °C.
    Advice
Through-hole connectors often use flame-retardant PBT-GF or PA66-GF. PA66 absorbs moisture, so PBT is more stable when dimensional requirements are tight. Parts going through reflow need high-temperature materials such as LCP or PA9T.
    Candidates
  • Recycled content and compliance

    Pain point
Brands want a higher PCR share, but recycled material varies a lot from batch to batch, affecting color, flame retardancy and impact.
    Advice
Introduce recycled grades first in non-appearance parts such as internal structures and battery compartments. Validate several batches before introduction. Prepare RoHS and REACH documents against your restricted substance list. When fluorine-free is required, state in the specification whether PTFE is allowed.
    Candidates
    • Recycled versions of each grade (suffix -R): the recycled share is set per project
    • Certificate to be uploaded
    • Halogen-free and without PTFE anti-drip agent:
    • GRN-PCA-S520

    Mold temperature
    70–100 °C

    Why this material

    • Flame retardant and insulating; dimensionally stable; replaceable batteries need repeated assembly

Industry overview and trends

  • A large market with steady growth

In 2025, global smartphone shipments were about 1.26 billion units (about +1.9 %).

  • Fast charging puts more heat into small housings

Gallium nitride (GaN) fast charging makes chargers more powerful and smaller. Heat per unit volume rises, so housings must keep their shape at higher temperatures over the long term while also being thin-walled and flame retardant.

  • A common port and fast accessory updates

The amendment to the EU Radio Equipment Directive, Directive (EU) 2022/2380, requires phones and similar devices to use USB-C. It began to apply at the end of 2024, and applies to laptops from April 2026. Product updates for cables, docking stations and connectors have sped up as a result.

  • Batteries must be removable and replaceable

EU Regulation (EU) 2023/1542 requires portable batteries to be user-removable and replaceable from February 2027, with some exceptions. Power banks and earbud charging cases are themselves portable batteries, so this rule does not apply to them as such. There will be more battery compartments, battery covers and snap fits, which places demands on material toughness and repeated assembly.

  • The appearance is the product

Consumer electronics housings face the user directly. Color, gloss, feel and batch consistency matter. Mold-in-color appearance materials can remove the painting step.

  • Environmental requirements and recycled content

Export brands commonly require RoHS, REACH and halogen-free materials. Many brands have set targets for recycled content (PCR). The EU is reviewing a universal PFAS restriction proposal under REACH; as of October 2026 it is still a proposal. Some customers are starting to look at PTFE anti-drip agents in flame-retardant formulations.

  • GaN fast chargers are smaller and more powerful. Housings must stay stable at higher temperatures and still pass flame tests at thin walls.
  • EU Directive (EU) 2022/2380 requires USB-C on phones and similar devices from late 2024, and on laptops from April 2026.
  • Mold-in-color grades reduce painting steps.
  • Export brands ask for RoHS, REACH, halogen-free and recycled content.

Notes

  • A flammability rating must include the thickness, for example "V-0 @ 1.0 mm (UL 94)". Confirm it at the thinnest point of the part.
  • IEC 62368-1, GB 4943.1, GB 31241, IEC 62133-2 and similar are product or battery standards. They set flammability requirements for plastic parts, but what they certify is the product, not the material itself.
  • Parts in contact with skin are often assessed by the brand to ISO 10993. The material supplier can provide formulation compliance documents, but the assessment conclusion must be confirmed on the finished product.
  • Many housing cracks are caused by "stress + chemicals" together (hand cream, sunscreen, alcohol). Run chemical resistance tests under stress, not only immersion tests.

Why GREENPOLYMER

  • Custom compounding

GREENPOLYMER does reinforcing, toughening, filling and blending. Formulations can be adjusted to the part's thin-wall flame retardancy, heat resistance, impact and appearance requirements. Materials marked "Available as a project-based development" in the table can be developed with GREENPOLYMER engineers.

  • Halogen-free flame retardancy

GREENPOLYMER's flame-retardant technology focuses on halogen-free and fluorine-free solutions. Silicone-based flame-retardant grades do not use PTFE anti-drip agents.

  • Color matching

The Shenzhen Color Matching Center works to RAL and Pantone numbers and customer color plaques, and can adjust to gloss and feel requirements. Color matching at the compounding and pelletizing stage keeps color more stable from batch to batch.

  • Recycled grades

Each grade can be customized with recycled content (suffix -R). The recycled share is set per project, with traceability documents. Certificate to be uploaded.

  • Fast sampling

Free samples of 1–5 kg are available for standard grades, usually shipped in 3–7 working days. Custom formulation samples usually take 1–3 weeks.

  • Sites

The company headquarters and main plant are in Jiangxi, which is also home to a 3D printing filament industry cluster. GREENPOLYMER also has the Hangzhou Production Base, the Shenzhen Color Matching Center and the Dongguan Development Center. 6,000+ t capacity; 29,000+ m² total plant area.

  • The flammability of printed parts is not the same as that of injection-molded parts from pellets. GRN3D-PC-X01 can be used for flame-retardant housing samples; the flammability rating of printed parts is to be verified by GREENPOLYMER.
  • Carbon-fiber-reinforced filaments may conduct electricity and cannot be used for insulation validation of live parts.

Industry FAQ

Q1. FR PC or FR PC/ABS for a charger housing?

FR PC has better heat resistance for high-power chargers. High-flow FR PC/ABS fills thin, complex walls more easily. Test flammability at the actual wall thickness. Check heat resistance with full-load temperature rise.

Q2. The housing cracks near screw bosses. What can I do?

The usual cause is residual stress plus chemicals such as hand cream or alcohol. Choose a tougher, more chemical-resistant grade. Adjust the boss design and interference. Reduce molding stress. Test with the real chemicals under stress.

Q3. Can you supply flame-retardant grades with recycled content?

Yes. We can make FR grades with recycled content (suffix -R). The recycled share is set per project, with traceability documents. Recycled feedstock varies more between batches. Start with non-cosmetic parts and validate several batches first (to be verified by GREENPOLYMER).

Q4. What documents are needed for skin-contact earbud and watch housings?

Usually RoHS and REACH documents, plus the brand's restricted-substance declaration. Skin-contact evaluation (for example ISO 10993-5 / -10) is usually done by the brand on the finished product. We can provide formulation compliance information. Test data per grade: to be verified by GREENPOLYMER.
